การกัดกร่อนแบบกราไฟต์ (Graphitic Corrosion หรือ Graphitization)

เป็นปัญหาของความเสียหายแบบการสูญเสียส่วนผสมบางตัว (Selective Leaching) อีกรูปแบบหนึ่งที่มักเกิดกับเหล็กหล่อเทา (Gray Cast Iron) เมื่อถูกใช้งานในสภาวะแวดล้อมที่มีการกัดกร่อนพอสมควร (โดยสารละลายจะต้องไม่รุนแรงเกินไป) เป็นที่ทราบกันดีว่าโลหะผสมที่ผลิตกันออกมาในปัจจุบันนี้มีองค์ประกอบของธาตุผสมที่มีศักย์ทางเคมีไฟฟ้าหรือศักย์ของการกัดกร่อนเมื่ออยู่สารละลายเดียวกันที่แตกต่างกันออกไป ดังนั้นความแตกต่างของศักย์ไฟฟ้านี่เองที่เป็นแรงผลักดันให้เกิดการกัดกร่อนแบบเลือกกับโลหะผสมที่มีความไวต่อการกัดกร่อนมากกว่า สำหรับเหล็กหล่อเทาก็เช่นเดียวกัน เนื่องจากโลหะดังกล่าวมีโครงสร้างจุลภาคประกอบไปด้วยโครงสร้างพื้นฐาน (Matrix) ที่เป็นไปได้ทั้งแบบเฟอร์ไรต์ เพิรไลต์ หรือเฟอร์ไรต์-เพิรไลต์ ที่มีกราไฟต์แบบแผ่น (Graphite Flake) ที่มีลักษณะเป็นโครงร่างแทรกตัวอยู่ภายในโครงสร้างพื้นฐานดังกล่าว ถ้าพิจารณาจากอนุกรมกัลวานิกจะพบว่ากราไฟต์มีความเสถียรมากกว่าแพลตินัมและทองคำ ดังนั้นเมื่อเหล็กหล่อเทาถูกจุ่มแช่หรือสัมผัสในสารละลายที่มีฤทธิ์กัดกร่อน จะส่งผลให้เกิดการกัดกร่อนขึ้นกับโลหะส่วนที่เป็นโครงสร้างพื้นฐาน ยังเหลือแต่กราไฟต์ปรากฏให้เห็น เนื่องจากกราไฟต์ในเหล็กหล่อเทาจะมีขั้วเป็นแคโทดเมื่อเทียบกับโครงสร้างพื้นฐานที่มีขั้วเป็นแอโนด โดยเกิดที่ผิวด้านนอกก่อน


อนุกรมกัลวานิกที่ชี้ให้เห็นว่ากราไฟต์มีความเสถียรมาก

การสูญเสียส่วนผสมบางตัวจะเกิดขึ้นโดยเนื้อเหล็กส่วนที่เป็นโครงสร้างพื้นฐานหรือเนื้อโลหะหลัก (Matrix) เป็นขั้วแอโนด (Anode) ถูกละลายออกไป ในขณะที่ร่างแหของกราไฟต์ (คาร์บอน) จะแสดงตัวเป็นแคโทด (Cathode) เมื่อโครงสร้างพื้นฐานถูกละลายออกไปจนหมดจะเหลือมวลสารที่เป็นรูพรุนของเหล็กออกไซด์เชิงซ้อน (Complex Iron Oxide) ซึ่งส่งผลให้เหล็กหล่อเทาสูญเสียความแข็งแรงไปอย่างมาก และสูญเสียคุณสมบัติของโลหะไปด้วย โดยถ้าเราสังเกตจากภายนอกจะพบว่ามิติของชิ้นส่วนไม่เปลี่ยนแปลง (ให้นึกถึงสภาพของรังปลวก ที่ภายในมีลักษณะเป็นโพรง) โครงสร้างแบบร่างแหของกราไฟต์เมื่อถูกแรงกระทำ เช่น แรงกระแทก ชิ้นส่วนจะแตกสลายทันที เพราะว่ากราไฟต์ไม่มีความแข็งแรง

นอกจากนี้ graphitization ยังหมายถึง การสลายตัวของโครงสร้าง pearlite ไปเป็น ferrite และ carbon (graphite) ซึ่งมักเกิดขึ้นกับเหล็กกล้าคารืบอน หรือ เหล็กกล้าคาร์บอน-โมลิบดีนัม เมื่อถูกใช้งานที่สภาวะอุณหภูมิสูงเกินพิกัดไม่มากนัก (moderate overheating) เป็นระยะเวลานาน ส่งผลให้ชิ้นส่วนที่เกิดการเปลี่ยนแปลงดครงสร้างจุลภาคนั้นมีความสมบัติที่เปราะขึ้น มีความแข็งแรงและความต้านทานต่อการคืบลดลง ในความเป็นจริงแล้วการสลายตัวของ pearlite สามารถเกิดขึ้นได้จากกลไกทั้ง graphitization และ spheroidization โดยทั้ง 2 กลไกจะขึ้นอยู่กับอุณหภูมิ ซึ่งมักขึ้นที่ช่วงอุณหภูมิ 427-732 C แต่มีข้อสังเกตว่า graphitization มักเกิดที่ช่วงอุณหภูมิต่ำกว่า 500 C ในขณะที่การฟอร์มตัวของคาร์ไบด์ก้อนกลม (formation of spheroidal carbide) จะเกิดที่ช่วงอุณหภูมิสูงกว่า การเสียหายดังกล่าวมักเกิดขึ้นกับระบบท่อในโรงงานปิโตรเคมีและโรงผลิตไฟฟ้า เนื่องจากมีระบบท่อที่ใช้งานที่อุณหภูมิสูงค่อนข้างมาก
โครงสร้างจุลภาคของท่อเหล็กกล้าคาร์บอน-โมลิบดีนัม (SA209) ประกอบด้วย เฟอร์ไรต์ เบนไนต์ และกราไฟต์ทรงกลม

ดังนั้น ถ้าไม่ตรวจสอบพบสภาพความบกพร่องก่อนจะเสียหายอย่างรุนแรง จะเป็นสภาพที่ก่อให้เกิดอันตรายมาก และขั้นตอนการเกิดจะช้าถ้าอยู่ในสภาพแวดล้อมที่มีการกัดกร่อน (Corrosive) มาก ผิวทั้งหมดจะถูกชะละลายออกมา กลายเป็นการกัดกร่อนทั่วผิวหน้า (Uniform Attack) ส่วนเหล็กหล่อกราไฟต์กลม (Nodular Iron) และเหล็กหล่ออบเหนียว (Malleable Iron) จะไม่เกิด Graphitization เพราะว่าไม่มีร่างแหของกราไฟต์ที่จะช่วยพยุงเนื้อเหล็กหล่อส่วนที่เหลือให้คงรูปร่างไว้ได้

วิธีการแก้ไขก็มี 2 แนวทางหลักๆ คือ เลือกใช้วัสดุชนิดอื่น หรือควบคุมสภาพแวดล้อม สำหรับโรงงานอุตสาหกรรมที่ประสบปัญหาดังกล่าวกับระบบท่อ ควรมีการสุ่มตรวจสอบโครงสร้างจุลภาคอยู่บ่อยๆ โดยใช้เทคนิค field metallography หรือ การลอกลาย ซึ่งไม่จำเป็นต้องตัดชิ้นส่วนออกมาตรวจสอบ หรือใช้เทคนิคการตรวจสอบแบบไม่ทำลายอื่นๆ

รูปแบบการเสียหายของวัสดุ : การหลุดร่อน (Spalling)

การหลุดร่อนเป็นการเสื่อมสภาพของวัสดุจากชิ้นส่วนโดยการแยกตัวออกจากผิวหน้าวัสดุ ปรากฏการณ์นี้สามารถเกิดขึ้นได้จากหลายกลไกประกอบไปด้วยการฟอร์มตัวและการขยายตัวของรอยร้าวล้า (Fatigue Crack) ที่เกิดขึ้นภายใต้ผิวหน้าชิ้นงาน กลไกที่เกิดขึ้นจะคล้ายกับกลไกของการล้าที่ผิวหน้า (Surface Fatigue) ซึ่งจะได้กล่าวในลำดับถัดไป กลไกอื่นๆ ที่สามารถนำไปสู่การหลุดร่อนจะเกี่ยวกับการขยายตัวของคลื่นกระแทกผ่านไปยังผิวหน้าด้านตรงกันข้ามของผิวหน้าวัสดุหลังจากถูกแรงกระแทก อันเป็นผลให้เกิดแรงเค้นแบบเฉพาะที่ (Localized Stress) และนำไปสู่การแตกร้าวในบริเวณที่ใกล้กับผิวหน้าชิ้นส่วน การแตกร้าวภายใต้ผิวหน้าชิ้นงานทำให้เกิดการแตกร้าวของผิวหน้าและมีเศษโลหะกระเด็นออกจากผิวหน้าวัสดุ และในลักษณะที่คล้ายกัน การเปลี่ยนแปลงอุณหภูมิอย่างรวดเร็วสามารถทำให้เกิดการเสียหายด้วยการหลุดร่อนได้ การหลุดร่อนสามารถเกิดได้ทั้งในโลหะ หรือเซรามิกส์ หรือผิวหน้าที่ผ่านการเคลือบ ส่วนใหญ่มักเกิดในชิ้นส่วนของพวกยานเกราะ ฟันเฟืองและแบริ่ง เป็นต้น ดังแสดงตัวอย่างในรูปด้านล่าง

เหล็กกล้าไร้สนิม (ตอนที่ 7) : การใช้งานของเหล็กกล้าไร้สนิมออสเตนนิติก

ห่างหายไปนาน เพิ่งกลับมาจากไปปฏิบัติธรรมที่สิงห์บุรี ผมก็ขอต่อในเรื่องเหล็กกล้าไร้สนิมเลยละกัน...

เหล็กกล้าไร้สนิมกลุ่มออสเตนนิติกมีมากมายหลายเกรด ซึ่งมีความต้านทานการกัดกร่อนและสมบัติทางกลที่แตกต่างกันไปตามกรรมวิธีการผลิตและส่วนผสมทางเคมี ดังนั้นจึงมีการนำไปประยุกต์ใช้งานที่หลากหลาย ตัวอย่างการประยุกต์ใช้งานของเหล็กกล้าไร้สนิมกลุ่มออสเตนนิติก เช่น


เกรด AISI 201 เป็นเหล็กกล้าไร้สนิมออสเตนนิติกประเภทที่มีโครเมียม-นิกเกิล-แมงกานีส เป็นธาตุผสม มีโครเมียมผสมอยู่ในช่วง 16-18% นิกเกิล 3.5-5.5% และแมงกานีส 5.5-7.5% ถูกพัฒนามาทดแทนเกรดที่มีนิกเกิลสูง ให้สมบัติที่คล้ายคลึงกับเกรด AISI 301 จึงสามารถใช้ทดแทนเกรดดังกล่าวได้ทุกกรณีการใช้งาน มีสมบัติไม่ดูดติดแม่เหล็กในสภาวะหลังการอบอ่อน แต่จะดูดติดเล็กน้อยเมื่อผ่านการขึ้นรูปเย็น มีความต้านทานแรงดึงที่จุดครากสูง และมีความแกร่งที่อุณหภูมิต่ำดีเยี่ยม จึงมักผลิตเป็นผลิตภัณฑ์บรรจุอาหาร อุปกรณ์ในภัตตาคาร เครื่องครัว อ่างล้างจาน อุปกรณ์ประดับยนต์ อุปกรณ์ตกแต่งอาคาร และสายรัด เป็นต้น

เกรด AISI 301 เป็นเกรดที่มีโครเมียมผสมอยู่ในช่วง 16-18% นิกเกิล 6-8% และแมงกานีสไม่เกิน 2% มีความแข็งแรงสูงและมีความเหนียวที่ดีหลังผ่านการขึ้นรูปเย็น (Cold Worked Condition) มีสมบัติไม่ดูดติดแม่เหล็กในสภาวะหลังการอบอ่อน แต่จะดูดติดเล็กน้อยเมื่อผ่านการขึ้นรูปเย็น (มากกว่าทุกเกรดในกลุ่มออสเตนนิติก) มีความต้านทานการกัดกร่อนดีเยี่ยม จึงมักใช้ทำฝาครอบล้อรถยนต์ สปริง และอุปกรณ์ที่ใช้ในการผลิตอาหาร โครงสร้างที่มีน้ำหนักเบา [58] โครงสร้างอากาศยาน ชิ้นส่วนรถเทรลเลอร์ (Trailer Body) ไดอะแฟรม ชิ้นส่วนประดับยนต์ อุปกรณ์ตั้งโต๊ะ และสายพานลำเลียง เป็นต้น

เกรด AISI 304/304L เป็นเกรดที่มีการประยุกต์ใช้งานมากที่สุด มีความต้านทานการกัดกร่อนสูง เนื่องจากมีการสร้างฟิล์มป้องกันที่ดี และมีสมบัติทางกลที่ดี จึงมักใช้ทำเป็นชิ้นส่วนของโรงงานผลิตเชื้อเพลิงนิวเคลียร์ [59] อุปกรณ์ลำเลียงกรดไนตริก [36] ถังทนแรงดัน แทงค์ ท่อ และอุปกรณ์ในโรงงานที่สัมผัสกับกรดที่มีความเข้มข้นไม่เกิน 8 นอร์มอล (N) และอุณหภูมิไม่เกิน 80 องศาเซลเซียส [10] ผลิตภัณฑ์บรรจุอาหาร ท่อลำเลียงน้ำ และชิ้นส่วนตกแต่งทางสถาปัตยกรรม เครื่องครัว ตะแกรงกรองสารเคมี ชิ้นส่วนในอุตสาหกรรมผลิตยา กระดาษและเยื่อ โรงไฟฟ้า และปิโตรเคมี โดยเฉพาะโครงสร้างที่ต้องผ่านการเชื่อมควรเลือกใช้เกรด AISI 304L เพื่อหลีกเลี่ยงการตกตะกอนของคาร์ไบด์ที่ส่งผลให้เกิดการกัดกร่อนตามขอบเกรนตามมา เป็นต้น

เกรด AISI 309/309S เป็นเกรดที่มีสมบัติต้านทานการกัดกร่อนดีเยี่ยม และต้านทานต่อความร้อน รวมทั้งมีความแข็งแรงที่ดีทั้งที่อุณหภูมิห้องและอุณหภูมิสูง จึงมักผลิตเป็นแผ่นให้ความร้อนและชิ้นส่วนเตา อุปกรณ์ให้ความร้อน ชิ้นส่วนอากาศยานและเครื่องยนต์ไอพ่น (Jet Engine) ชิ้นส่วนตกแต่งบ้าน เครื่องแลกเปลี่ยนความร้อน อุปกรณ์ลำเลียงสารละลายประเภทซัลไฟด์ บุผนังเตา แผงกั้นในหม้อไอน้ำ อุปกรณ์ที่ใช้งานในกระบวนการผลิตสารเคมีและโรงกลั่น และชิ้นส่วนกำจัดไอเสียยานยนต์ เป็นต้น

เกรด AISI 310 เป็นเกรดที่มีการเติมโครเมียมและนิกเกิลในปริมาณสูง (โครเมียม 24-26% และ นิกเกิล 19-22%) มีสมบัติที่สามารถใช้งานในสภาวะอุณหภูมิสูงดีเยี่ยม มีความเหนียวและความสามารถในการเชื่อมที่ดี มีความต้านทานต่อออกซิเดชันและคาร์บูไรเซชัน [60-62] จึงมักใช้งานในสภาวะแบบออกซิไดซิงแบบต่อเนื่องโดยไม่มีซัลเฟอร์เจือปนและที่มีอุณหภูมิใช้งานไม่เกิน 1,150 C เช่น ท่อลำเลียงแก็สธรรมชาติร้อน และอุปกรณ์ในเตาเผาวัสดุทนไฟ เป็นต้น

เกรด AISI 316/316L เป็นเกรดที่มีความต้านทานการกัดกร่อนดีกว่าเกรด AISI 304/304L มีความแข็งแรงที่อุณหภูมิสูงดี จึงนิยมผลิตเป็นชิ้นส่วนท่อแลกเปลี่ยนความร้อน อุปกรณ์บรรจุหรือลำเลียงสารเคมี และชิ้นงานที่ติดตั้งแถวชายฝั่งทะเล ชิ้นส่วนท่อไอดี ชิ้นส่วนเตา ชิ้นส่วนเครื่องยนต์ไอพ่น อุปกรณ์ผลิตยาและถ่ายภาพ ชิ้นส่วนวาล์วและปั๊ม อุปกรณ์บรรจุสารเคมี เครื่องหมัก แทงค์ อุปกรณ์ที่ใช้งานในกระบวนการผลิตกระดาษ เส้นใย ชิ้นส่วนที่สัมผัสกับบรรยากาศทะเล และระบบท่อ เป็นต้น

เกรด AISI 317LN เป็นเกรดที่มีโมลิบดีนัมผสมในปริมาณสูง จะให้สมบัติความต้านทานการกัดกร่อนสูง โดยเฉพาะในสิ่งแวดล้อมที่เป็นน้ำทะเล (Seawater Environment) และให้สมบัติทางกลที่ดี โลหะผสมดังกล่าวจึงมักผลิตเป็นชิ้นส่วนและอุปกรณ์จำพวกถังในอาคาร และตู้คอนเทนเนอร์ที่ใช้ในการจัดเก็บและลำเลียงสารเคมีที่มีฤทธิ์กัดกร่อนสูง เช่น ฟอสฟอริก ไนตริก หรือกรดซัลฟูริก [54] โดยโมลิบดีนัมจะเพิ่มสมบัติทางกลและความต้านทานการกัดกร่อน แต่มักส่งเสริมให้เกิดการฟอร์มตัวของเฟอร์ไรต์ (Ferrite Stabilizer) ดังนั้นจึงมักเติมไนโตรเจนซึ่งเป็นธาตุที่ช่วยฟอร์มเฟสออสเตนไนต์ลงไป เพื่อลดบทบาทหรือชดเชยศักยภาพของโมลิบดีนัมที่ช่วยให้เกิดเฟอร์ไรต์ ไนโตรเจนจะเพิ่มความต้านทานต่อการล้าตัว อย่างไรก็ตาม ถ้ามีการใช้งานที่อุณหภูมิสูงมักมีแนวโน้มในการฟอร์มตัวเป็นคาร์ไบด์ชนิด M6C และสามารถทำให้เกิดการตกตะกอนของโครงสร้างที่ไม่พึงประสงค์ เช่น เฟสซิกม่า (sigma phase) ได้

เกรด AISI 321 เป็นเกรดที่มีการเติมไทเทเนียมและไนโอเบียม เพื่อเพิ่มความเสถียรให้กับคาร์ไบด์ ส่งผลให้แนวเชื่อมมีความต้านทานการกัดกร่อนดีขึ้น เนื่องจากธาตุทั้งสองจะไปลดการตกตะกอนของโครเมียมคาร์ไบด์ตามขอบเกรน [63] มีสมบัติที่ต้านทานการเกิดออกซิเดชันและการกัดกร่อนดีเยี่ยม และมีความต้านทานต่อการคืบที่ดี เหมาะสำหรับการใช้งานทั้งแบบต่อเนื่องและไม่ต่อเนื่องในช่วงอุณหภูมิที่สามารถเหนี่ยวนำให้เกิดการตกตะกอนของคาร์ไบด์ (427-816 °C) ดังนั้นจึงนิยมผลิตเป็นชิ้นส่วนท่อแลกเปลี่ยนความร้อนที่มีอุณหภูมิสูงปานกลาง ชิ้นส่วนอากาศยาน ฝาครอบเตาอบ อุปกรณ์สำหรับอบคืนไฟอุณหภูมิสูง ระบบกำจัดไอเสียของรถยนต์ที่ทำงานหนักและเครื่องยนต์ดีเซล ผนังทนไฟ บุปล่องทนไฟ (Stack Liner) ครอบหม้อไอน้ำ (Boiler Casing) ท่อทนแรงดันที่ต้องเชื่อม ชิ้นส่วนระบบซุปเปอร์ฮีต และอุปกรณ์โรงกลั่นน้ำมัน เป็นต้น

เกรด AISI 904L เป็นเกรดออสเตนนิติกผสมสูงแต่มีคาร์บอนต่ำหรือบางครั้งเรียกว่า เกรดซุปเปอร์ออสเตนนิติก มีการเติมโมลิบดีนัมในปริมาณสูง (4-5%) และทองแดง เพื่อเพิ่มความต้านทานต่อกรดรีดิวซิงอย่างรุนแรง เช่น กรดซัลฟูริก นอกจากนี้ยังต้านทานการกัดกร่อนจากคลอไรด์ทั้งในรูปแบบการกัดกร่อนภายใต้รอยซ้อน/รูเข็ม และการแตกร้าวเนื่องจากความเค้นร่วมกับการกัดกร่อน มีความสามารถในการเชื่อมและการแปรรูปดีเยี่ยม โครงสร้างแบบออสเตนนิติกยังส่งผลให้วัสดุเกรดดังกล่าวมีความแกร่งดีเยี่ยมแม้เป็นการใช้งานที่อุณหภูมิติดลบ จึงมักผลิตเป็นชิ้นส่วนในโรงงานที่เกี่ยวข้องกับกรดซัลฟูริก ฟอสฟอริก และอะซิติก กระบวนการผลิตเยื่อและกระดาษ ชิ้นส่วนในโรงงานแยกแก๊ส และอุปกรณ์สำหรับบรรจุน้ำทะเลหล่อเย็น เป็นต้น

เกรด UNS S31254 หรือชื่อทางการค้า 254SMO เป็นโลหะออสเตนนิติกผสมสูง ถูกพัฒนาขึ้นในราวปี ค.ศ.1970 [64] มีธาตุโครเมียม นิกเกิล และโมลิบดีนัมเป็นธาตุผสมหลัก และมีธาตุไนโตรเจนและทองแดงในปริมาณรองลงมา ซึ่งเป็นทราบกันดีว่าเป็นธาตุที่เพิ่มความต้านทานการกัดกร่อน เหมาะต่อการใช้งานในสิ่งแวดล้อมที่มีฤทธิ์กัดกร่อนรุนแรง เช่น ระบบเครื่องย่อยกระดาษ ระบบแยกเกลือออกจากน้ำทะเลหรือผลิตน้ำจืดจากน้ำทะเล อุปกรณ์แลกเปลี่ยนความร้อนและที่ต้องสัมผัสกับสิ่งแวดล้อมที่มีคลอไรด์เป็นองค์ประกอบ เป็นต้น

เหล็กกล้าไร้สนิม (ตอนที่ 6) : เหล็กกล้าไร้สนิมกลุ่มออสเตนนิติก (Austenitic Stainless Steel)

ต่อไปนี้จะเริ่มเข้าสู่เนื้อหาประเภทของเหล็กกล้าไร้สนิมประเภทแรก ซึ่งเป็นกลุ่มที่มีการประยุกต์ใช้งานในอุตสาหกรรมมากที่สุด คือ กลุ่มออสเตนนิติก เชิญติดตามครับ....

เหล็กกล้าไร้สนิมกลุ่มออสเตนนิติกนับว่าเป็นกลุ่มที่มีการนำมาประยุกต์ใช้งานกันมากที่สุด มีโครงสร้างผลึกเป็นแบบ FCC (Face-Centered Cubic) เหล็กกล้ากลุ่มนี้ไม่สามารถเพิ่มความแข็งได้ด้วยกระบวนการทางความร้อน แต่สามารถทำให้แข็งขึ้นได้โดยการขึ้นรูปเย็น (Work Hardening) มีสมบัติที่ไม่ดูดติดแม่เหล็ก (Nonmagnetic) ในสภาพหลังผ่านการอบอ่อน (Annealed Condition) ยกเว้นในกรณีที่มีการขึ้นรูปเย็นอย่างรุนแรง (มีอัตราในการลดขนาดพื้นที่หน้าตัดในปริมาณสูง) ส่งผลให้เหล็กกล้ามีความเค้นตกค้าง (Residual Stress) และไม่ได้อบอ่อน หรืออาจเกิดจากการมีโครงสร้างเดลต้าเฟอร์ไรต์ (-Ferrite) อยู่ในโครงสร้างพื้นฐานออสเตนนิติกในปริมาณสูง ซึ่งมักเกิดขึ้นในชิ้นส่วนที่ผ่านการหล่อและเชื่อม ลักษณะดังกล่าวส่งผลให้เหล็กกล้าไร้สนิมออสเตนนิติกมีสมบัติที่ดูดติดแม่เหล็กได้ ยกเว้นบางเกรด เช่น AISI 904L ที่ไม่ดูดติดแม่เหล็กในทุกสภาวะ

เหล็กกล้าไร้สนิมออสเตนนิติกมีโครเมียมผสมอย่างน้อย 16% และนิกเกิลอย่างน้อย 6% (เกรดพื้นฐานของเหล็กกล้าไร้สนิมกลุ่มนี้ คือ เกรด AISI 304 ซึ่งบางครั้งเราจะเรียกเกรดนี้ว่า 18/8 คือ มีส่วนผสมของโครเมียม 18% และนิกเกิล 8%) และมีช่วงของส่วนผสมจนถึงโลหะผสมสูงหรือซุปเปอร์ออสเตนนิติก (Super-austenitic) เช่น เกรด AISI 904L และโลหะผสมเกรดที่มีโมลิบดีนัมผสม 6% นอกจากธาตุนิกเกิลซึ่งเป็นธาตุสำคัญที่สุดที่ทำให้เฟสออสเตนไนต์มีความเสถียรแล้ว ธาตุคาร์บอนและไนโตรเจนก็มักใช้เป็นธาตุผสมเพื่อเพิ่มสมบัติทั้งทางกลและทางเคมีด้วย เนื่องจากธาตุทั้งสองสามารถละลายได้อย่างสมบูรณ์ในโครงสร้างผลึกแบบ FCC ตัวอย่างโครงสร้างจุลภาคของเหล็กกล้าไร้สนิมออสเตนนิติกที่มีสมบัติไม่ดูดติดและดูดติดแม่เหล็กแสดงในรูปที่ 1.8ก และ 1.8ข ตามลำดับ

เหล็กกล้าไร้สนิมออสเตนนิติกสามารถแบ่งเป็น 2 ประเภท คือ โลหะผสมโครเมียม-นิกเกิล (Chromium-Nickel Alloy) เช่นเกรด AISI 304 และ AISI 316 เป็นต้น และโลหะผสมโครเมียม-แมงกานีส-ไนโตรเจน (Chromium-Manganese-Nitrogen Alloy) เช่นเกรด AISI 201 และ AISI 241 เป็นต้น โดยโลหะผสมกลุ่มหลังมักมีนิกเกิลผสมในปริมาณต่ำ เนื่องจากในช่วง 2-3 ปีที่ผ่านมา นิกเกิลซึ่งเป็นธาตุผสมหลักของเหล็กกล้าไร้สนิมกลุ่มออสเตนนิติกมีราคาสูงขึ้นประมาณ 5 เท่า [21] ทำให้ผู้ผลิตมีต้นทุนในการผลิตสูงขึ้น และส่งผลกระทบต่อผู้บริโภคอย่างหลีกเลี่ยงไม่ได้โดยเฉพาะเกรดที่มีนิกเกิลผสมสูง นอกจากนี้ยังมีรายงานว่า [46] นิกเกิลที่ผสมอยู่ในเหล็กกล้าไร้สนิมสำหรับผลิตเป็นชิ้นส่วนที่ปลูกฝังในร่างกายมนุษย์ (Implant Material) นั้นมีความเป็นพิษกับเนื้อเยื่อ ดังนั้น หนึ่งในการขับเคลื่อนที่แข็งแรงในการพัฒนาอุตสาหกรรมคือการผลิตวัสดุชนิดใหม่ๆ เพื่อให้มีราคาต่ำลง แต่มีสมบัติที่ใกล้เคียงหรือดีกว่าวัสดุเดิม จึงได้มีความพยายามในการผลิตเหล็กกล้าไร้สนิมกลุ่มใหม่ขึ้นมาทดแทนกลุ่มออสเตนนิติก โดยเฉพาะเกรด AISI 304 ที่มีการประยุกต์ใช้งานอย่างแพร่หลาย เหล็กกล้าไร้สนิมกลุ่มใหม่นี้ คือ อนุกรม 200 (Series 200) ซึ่งมีการปรับลดส่วนผสมทางเคมีบางตัว โดยเฉพาะธาตุนิกเกิล ซึ่งนอกจากจะลดต้นทุนการผลิตแล้ว ยังสามารถลดน้ำหนักของโครงสร้าง และปัญหาสิ่งแวดล้อมได้ [47] เนื่องจากธาตุดังกล่าวใช้พลังงานค่อนข้างสูงในการแยกหรือสกัดเพื่อผลิตเป็นเหล็กกล้าไร้สนิม นอกจากการลดปริมาณธาตุนิกเกิลแล้ว ยังมีการปรับลดโครเมียมเช่นกัน โดยอาจเติมไนโตรเจนและทองแดง เพื่อคงความเสถียรของเฟสออสเตนไนต์ แต่ธาตุที่มักใช้ในการทดแทนนิกเกิล ได้แก่ แมงกานีส คาร์บอน และไนโตรเจน [48] ซึ่งเหล็กกล้าไร้สนิมกลุ่มดังกล่าวนี้ (CrMnN steel) มีสมบัติทางกลที่ต้านทานการสึกหรอร่วมกับการกัดกร่อน (Corrosive Wear Resistance) [49] และความต้านทานการกัดกร่อนที่ใกล้เคียงกับเกรด AISI 304 [50] การเติมแมงกานีส (5-20%) เพื่อเพิ่มความสามารถในการละลายของไนโตรเจนในเฟสออสเตนไนต์ รวมทั้งเพิ่มความเสถียรให้กับเฟสออสเตนไนต์ และป้องกันการเปลี่ยนเฟสเป็นมาร์เทนไซต์ในโลหะผสมที่มีนิกเกิลผสมต่ำ ซึ่งแมงกานีสมีราคาถูกกว่านิกเกิลประมาณ 5-10 เท่า [21] สำหรับการเติมไนโตรเจนนั้น จะเพิ่มทั้งความเสถียรให้กับโครงสร้างออสเตนไนต์ และส่งผลต่อสมบัติกึ่งตัวนำของฟิล์มออกไซด์ ลักษณะดังกล่าวจะเพิ่มความต้านทานต่อการกัดกร่อนแบบรูเข็มและการกัดกร่อนใต้รอยซ้อน รวมทั้งเพิ่มสมบัติทางกลโดยไม่ส่งผลกระทบต่อความแกร่งของวัสดุ [31] บางครั้งมักเรียกเกรดดังกล่าวว่า Mn-N Substituted Austenitic Stainless Steel [19, 21] ซึ่งถ้าพิจารณาจากค่าเทียบเท่านิกเกิล (Nickel Equivalent) ดังสมการที่ 1 จะเห็นว่าทั้งคาร์บอน ไนโตรเจน ทองแดงและแมงกานีสนั้น เป็นธาตุที่ช่วยในการฟอร์มตัวของเฟสออสเตนไนต์

ค่านิกเกิลเทียบเท่า = Ni% + 30C% + 30N% + 0.5Mn% + 0.3Cu% (โดยน้ำหนัก) -------สมการที่ 1 [51]

จากสมการดังกล่าวจะเห็นว่าธาตุที่เติมลงไปเพื่อชดเชยสมบัติของนิกเกิลแม้จะมีศักยภาพสูง แต่การเติมแมงกานีสในปริมาณสูงมักเหนี่ยวนำให้เกิดการแตกตามขอบเกรนที่อุณหภูมิติดลบ (Cryogenic Intergranular Fracture) [52] และการเติมไนโตรเจน แม้จะเพิ่มความแข็งแรงของโลหะผสมออสเตนนิติก แต่ถ้าเติมในปริมาณสูงเกินไปจะลดความแกร่งที่อุณหภูมิติดลบ (Cryogenic Toughness) และลดความต้านทานต่อแรงกระแทกของเหล็กกล้าไร้สนิมได้ [53]

เหล็กกล้าไร้สนิมกลุ่มออสเตนนิติกยังสามารถผสมธาตุโมลิบดีนัม ไทเทเนียม หรือทองแดง เพื่อปรับปรุงให้สามารถใช้งานในสภาวะแวดล้อมที่รุนแรงต่างๆ [54] โดยเฉพาะอย่างยิ่งความสามารถในการใช้งานที่อุณหภูมิสูงหรือทนทานการกัดกร่อน ธาตุโมลิบดีนัมจะเพิ่มความต้านทานการกัดกร่อนในสิ่งแวดล้อมที่มีคลอไรด์เป็นองค์ประกอบ ส่วนเกรดที่มีโครเมียมในปริมาณสูง เช่นเกรด AISI 309 และ AISI 310 จะเหมาะสำหรับการใช้งานในสภาวะแวดล้อมแบบออกซิไดซิ่ง (Oxidizing) และมีการใช้งานที่อุณหภูมิสูง แต่ไม่เกิน 1,150 องศาเซลเซียส [55] เนื่องจากถ้าอุณหภูมิมากกว่านี้จะทำให้ฟิล์มโครเมียมออกไซด์มีความไม่ต่อเนื่อง และสูญเสียความต้านทานการกัดกร่อน ในกรณีที่ต้องการสมบัติต้านทานการกัดกร่อนตามขอบเกรน เมื่ออยู่ภายใต้สภาวะการใช้งานที่อุณหภูมิสูง มักเติมไทเทเนียมและไนโอเบียม เพื่อเพิ่มเสถียรภาพให้กับคาร์บอน (จับตัวกับคาร์บอนเป็นคาร์ไบด์) เช่นในเกรด AISI 321 และ AISI 347 นอกจากนี้เกรดที่มีคาร์บอนต่ำ (ที่มักต่อท้ายด้วย L และ S) เช่นเกรด AISI 304L หรือ AISI 306L จะมีสมบัติต้านทานการกัดกร่อนตามขอบเกรนและมีความสามารถในการเชื่อมที่ดี โลหะผสมที่มีความต้านทานการกัดกร่อนสูงบางเกรด เช่น โลหะผสม 20Cb-3 ซึ่งมีนิกเกิลผสมสูง (32-38%) สามารถจัดอยู่ในกลุ่มของโลหะผสมประเภทที่มีนิกเกิลเป็นธาตุผสมหลัก (Nickel-Based Alloy)

สำหรับเหล็กกล้าไร้สนิมออสเตนนิติกที่มีนิกเกิล โมลิบดีนัม (6%) และไนโตรเจน (~0.2%) ผสมอยู่บางครั้งจะเรียกเกรดดังกล่าวว่าซุปเปอร์ออสเตนนิติก เช่นเกรด AISI 904L และ UNS S31254 (254SMO) เป็นต้น

โลหะผสมเกรด AL6XN (UNS N08367) เป็นเกรดใหม่ของเหล็กกล้าไร้สนิมออสเตนนิติกที่มีโครเมียมและโมลิบดีนัมปริมาณสูง มีการเพิ่มความแข็งแรงโดยการเติมไนโตรเจน (Nitrogen Strengthened Austenitic Stainless Steel) ซึ่งถูกพัฒนาโดยบริษัท Allegheny Ludlum Corporation [56] มีความต้านทานการกัดกร่อนแบบใต้รอยซ้อน แบบรูเข็ม การแตกร้าวเนื่องจากความเค้นร่วมกับการกัดกร่อน และมีความแข็งแรงที่อุณหภูมิสูงดีเยี่ยมเมื่อเทียบกับเหล็กกล้าไร้สนิมเกรด AISI 304L และ 316L นอกจากนี้ยังเป็นตัวเลือกที่ดีกว่าเหล็กกล้าไร้สนิมกลุ่มดูเพล็กซ์โดยเฉพาะถ้าพิจารณาในเรื่องราคา [57]

แม้ว่าเหล็กกล้าไร้สนิมกลุ่มออสเตนนิติกถูกนำมาประยุกต์ใช้งานในอุตสาหกรรมต่างๆ จำนวนมาก โดยเฉพาะประเภทโครงสร้างที่ใช้งานในสภาพแวดล้อมที่กัดกร่อนรุนแรง เช่น ระบบท่อ ระบบแลกเปลี่ยนความร้อน โรงงานผลิตสารเคมี โรงงานผลิตปุ๋ยเคมี โรงงานบำบัดน้ำเสีย ฯ [20] เนื่องจากมีความต้านทานต่อการกัดกร่อนแบบทั่วผิวหน้าดีเยี่ยม มีคุณสมบัติทางกลเมื่อใช้งานที่อุณหภูมิสูงที่ดี ขึ้นรูปได้ง่าย รวมทั้งมีความสามารถในการเชื่อมที่ดีก็ตาม เหล็กกล้าไร้สนิมกลุ่มนี้ยังเหมาะต่อสภาวะการใช้งานที่อุณหภูมิติดลบ (Cryogenic Condition) เนื่องจากอิทธิพลของธาตุนิกเกิล ทำให้เหล็กกล้าไร้สนิมกลุ่มออสเตนนิติกสามารถป้องกันปัญหาการแตกหักแบบเปราะที่อุณหภูมิต่ำ ซึ่งปัญหาดังกล่าวมักจะเกิดกับเหล็กกล้าประเภทอื่นๆ แต่มักมีความไวต่อการกัดกร่อนแบบเฉพาะที่ [22] เช่น การกัดกร่อนแบบรูเข็ม การกัดกร่อนใต้รอยซ้อน การกัดกร่อนตามขอบเกรน และการแตกร้าวเนื่องจากความเค้นร่วมกับการกัดกร่อน ดังนั้นการประยุกต์ใช้ในงานต่างๆ จึงควรพิจารณาเลือกใช้ด้วยความระมัดระวัง

สำหรับชิ้นส่วนเหล็กกล้าไร้สนิมออสเตนนิติกที่ผ่านการเชื่อมนั้น โครงสร้างบริเวณแนวเชื่อมมีลักษณะคล้ายกับชิ้นงานที่ผ่านการหล่อ (Cast Structure) โดยมักมีโครงสร้างเดลต้าเฟอร์ไรต์ (-Ferrite) เกิดขึ้นอยู่ในช่วง 2-10% ในโครงสร้างพื้นแบบออสเตนนิติก ดังนั้นการป้องกันการแตกร้าวขณะร้อน (Hot Cracking) ในระหว่างการเย็นตัว ต้องควบคุมให้มีปริมาณเดลต้าเฟอร์ไรต์น้อยที่สุด นอกจากนี้ ในระหว่างการใช้งาน มักพบว่าความเค้นตกค้างที่เกิดขึ้นจากการเชื่อมสามารถไปเพิ่มศักยภาพของความเค้นจากการใช้งาน (Applied Stress) และความเค้นตกค้างจากการขึ้นรูป ยิ่งถ้าชิ้นงานมีสภาวะการรับแรงดึงโดยธรรมชาติอยู่แล้ว (เช่น ผิวด้านนอกท่อ) สามารถส่งเสริมให้วัสดุมีความไวต่อการแตกร้าวเนื่องจากความเค้นร่วมกับการกัดกร่อนได้เป็นอย่างดี และในการปฏิบัติการทางวิศวกรรมนั้น ค่าความเค้นตกค้างสูงสุดที่เกิดจากกระบวนการเชื่อมอาจมีค่ามากกว่าค่าความต้านทานแรงดึงที่จุดครากของวัสดุ ดังนั้นวัสดุจึงสามารถเกิดการแตกร้าวเนื่องจากความเค้นร่วมกับการกัดกร่อนได้โดยไม่ต้องมีแรงเค้นกระทำระหว่างใช้งาน และถ้ามีการให้ความร้อนในอัตราสูง (High Heat Input) ในระหว่างการเชื่อมและยิ่งถ้ามีอัตราการเย็นตัวช้า จะเหนี่ยวนำให้เกิดการแยกตัวตกตะกอนของธาตุผสม (Segregation of Alloying Elements) และมีการฟอร์มตัวของบริเวณที่พร่องโครเมียม ส่งผลให้วัสดุมีความต้านทานการกัดกร่อนลดลง สำหรับกลไกในการขยายตัวของการแตกร้าวเนื่องจากความเค้นร่วมกับการกัดกร่อนนั้น มีทั้งแบบผ่าเกรนและตามขอบเกรน (Transgranular and Intergranular Cracking) โดยการขยายตัวของรอยแตกแบบตามขอบเกรนมักเกิดขึ้นกับชิ้นส่วนที่ผ่านกระบวนการทางความร้อนไม่เหมาะสม และ/หรือ ถูกใช้งานในช่วงอุณหภูมิที่ส่งเสริมให้เกิดการตกตะกอนของคาร์ไบด์ (Sensitization)

Corrosion Failure Analysis of Copper Tube of Air Conditioner Parts

Abstract
This paper described a failure analysis of the heat exchanger copper tube of air conditioner. Ant-nest corrosion is a specific type of premature failure of copper tubes which caused the loss of refrigerant liquid and the consequent environment pollution. It is known that the attack requires a combination of moisture, oxygen and a corrodent, e.g. an organic acid, such as formic, acetic, propionic or butyric acid or other volatile organic substances. This type of corrosion usually occurs in thin-wall copper pipes and is known by several names: ant-nest corrosion, formicary corrosion, unusual corrosion, branched-pits, pinhole corrosion, etc. The results indicated that the tube underwent ant-nest corrosion. To avoid corrosion attack, periodical removal of contaminants and cleaning of copper tube surface during and after fabrication was suggested.

1. Introduction
Formicary or ant-nest corrosion primarily occurrs in heating, ventilation, refrigerators, condensers, radiators, solar-systems, and air-conditioning industry [1, 2]. Ant-nest corrosion can be described a micro-tunneling attack of copper that is initiated on the copper surface. A previous review of this phenomenon describes the mechanisms where the copper base-metal oxidizes to form copper carboxylates [3]. The mechanism is considered to be a modified localized corrosion process (e.g., pitting) involving a micro-anode where copper ions combine with carboxylic acids to form an unstable cuprous complex. The complex is oxidized to cupric formate, acetate, etc., and cuprous oxide (Cu2O). The morphology of corroded surface is characterized by the development of longitudinal pits that form by interconnecting random micro-cavern channels containing porous copper oxide. Microscopic progression of tunnels usually start on the surface of the copper tubing and penetrated through the tube wall. Failures are typically characterized by leaks that form in the fin pack area of the coil [4]. During the corrosion processes, copper oxide is deposited on the inner walls of the tunnels, causing them to turn black. It has been suggested that this type of corrosion may be caused by the decomposition products of chlorinated organic solvents used in degreasing, cleaning and picking treatments of the copper tubes during manufacturing or joining processes, or by certain types of synthetic lubricant oils used during the copper tube stamping process [2].

In this paper, the leaked component was the copper tube of heat exchanger, which was used in the cooler system. It had been in service near the seashore for nearly 10 years. During service, it was found that the cooler had low performance. Then, the failed heat exchanger was subject to pressure test to locate the leaks. As-received heat exchanger for analysis is shown in Fig. 1.

2. Investigation Methods
Visual Examination of the as-received failed components was thoroughly examined visually and with the aids of a stereo microscope. Examine general and physical appearances of the both external and internal surface of copper tube by a stereo microscope to study the characteristics of the damage that occurred. Pressure test with compressed-air was applied for identify the site of leakage. Energy Dispersive Spectrometry (EDS) and Scanning Electron Microscope (SEM) were used to determine the chemical composition of stains on copper tube and compares with normal area. Finally, cut a sample from the stained section and prepared for examination by mounting, polishing, and etching with 10% H2SO4 solution. The microstructure analysis was performed under a reflected light microscope to determine the form of corrosion attack and propagation mechanisms.

3. Results
3.1 Visual Examination
The heat exchanger tube failed by leaking. To identify the source of leakage, randomly selected tubes were pressurized with compressed-air and brushed with soap solution. The leaked tube showed bubble generation over a large area as identified by yellow circles in Fig. 1. The source of these numerous leaks was identified from subsequent cross-section analysis. Visual examination revealed that the copper tube had green stain on the u-bend positions while the white stain occurred on the aluminum fin and zinc-plated surface.

3.2 Surface Analysis
The general appearances of the external copper tube are shown in Fig. 2. Examination of the external tube surface revealed many defects such as cracks, corrosion attack, and corrosion products (Fig. 2b). Pitting defects, which were located at the crack lines, were also found in some areas. The internal surface was found to be smooth without deposits and corrosion products.

3.3 Chemical Composition Analysis
The chemical composition analysis of stains on external tube surface and normal area from EDS techniques are shown in Fig. 3. The predominant elements were shown to be copper, aluminum, and oxygen, with smaller quantities of carbon, sulfur, and chlorine. A section from a tunnel pitted tube was flattened and the scale picked off; in this case, significant amount of chlorine was found in the vicinity of the pit. Carbon and oxygen could have come from the organic acid.

3.4 Cross-section and Microstructure Analysis
Cross-sections of the failed tube through the detected leaked area revealed sub-surface cavities and propagation direction as shown in Fig. 4. The progression of the corrosion is from the exterior of tube and penetrated through the interior tube surface. This kind of progressive pattern called “tunneling”. Finally, leakage of the tube was exhibited.

4. Discussions
Visual examination of the leaked tubes revealed the corrosion products, cracks, and pits on the external surfaces. The internal tubes revealed the normal surfaces without defects. As a result, the pits were initiated from the exterior of copper tubes and propagated to the interior and eventually led to leakage. The presence of cracks on the external tube surface acts as the preferred sites for corrosion attack. The material defect only found at the external surface suggests that the leakage of copper tube must start from this site.

From this analysis, the failure of copper tube heat exchanger could be in form of localized pitting, the type of corrosion observed during this investigation is known as “ant-nest” or “formicary” corrosion due to its unique morphology. Pits created by this type of corrosion are so fine that they are not visible to the naked eye [4]. The studies of others showed that ant-nest corrosion arises because of the presence of undesirable organic species (notably carboxylic acids) on copper tube surfaces [2]. ASTM B 743 [5] calls for certain minimum cleanliness levels for refrigeration or air conditioning grades of copper tube. Typically, the inner tube surface shall be sufficiently clean so that when the ID is washed with a suitable solvent (redistilled chloroform or trichloroethylene) the remaining residue after evaporation of the solvent shall be less than 0.0035 g/ft2 (0.038 g/m2) of the interior surface.

Copper and it alloys are unique among the corrosion-resistant alloys. They do not form a truly passive corrosion product film. In aqueous environments at ambient temperature, the corrosion product that is predominantly responsible for protection is cuprous oxide (Cu2O) [6]. The copper and it alloys resist many saline solutions, alkaline solutions, and organic chemicals. However, copper is susceptible to more rapid attack in oxidizing acid, oxidizing heavy metal salts, sulfur, sulfur- dioxide, ammonia, sulfur and ammonia compounds.

From the above data and chemical composition results may indicate the cause of stains on copper tube surface, the sulfur and chlorine peaks; from EDS results on the stain indicate that it could come from corrosive media. The presence of chlorine in the area of the pit found by EDS is an indication of contamination of the antifreeze solution with chlorides, although most tap water is also chlorine treated and contains traces of chlorides. Carbon and oxygen could have come from organic acid. The aluminum peak indicates that this deposit came from aluminum fin. The analysis of these samples confirmed the presence of significant levels of formate and acetate in the service environments. The acid salts (may be in form of AlCl3), which are hydrolyzing to form acid solution may cause corrosion with combined hydrogen evolution and oxygen depolarization. The oxidizing salt could come from many sources such as seawater, fabrication process and materials handling process.

Industry research report of carrier [4] tells that formicary corrosion or ant-nest corrosion have required three conditions required for generated as follows: the presence of oxygen, the presence of a chemically corrosive agent, and the presence of moisture. In this case, this failure possesses all favorable conditions necessary for ant-nest corrosion to occur.

5. Conclusion
The presence of ant-nest corrosion patterns in the copper tube heat exchanger: a few pinholes on the surface, progressive tunneling, and a discoloration of surface could be in form of cuprous complex. One of the possible sources of organic acids is the different cleaning treatments applied to the copper tube during service and maintenance. Periodical removal of contaminants and careful cleaning of copper tube surface during and after fabrication was suggested for avoiding corrosion attack.

Chloride-Induced Stress Corrosion Cracking of 316 Stainless Steel Oil Tube

Hi everybody, today, I would like to show my case study to you. In this case, the most fashion of failure mode in SS is present.

Abstract

The mineral oil tube failed after being in service for nearly 10 years. Pipe leakage was detected during operation. One of the failed pipes was selected for failure analysis by visual examination, chemical analysis, and microstructure analysis techniques. Examination revealed that the oil tube failed by chloride-induced stress corrosion cracking. Chloride contaminants were exposed to come from the service environment. Failure prevention can be achieved by relieving the tube residual stress after forming, removing contaminants from the tube exterior periodically and applying chloride-free protective coating.

Introduction
Corrosion failure of pipelines in petrochemical plants in Thailand was common, especially, in the zone exposed to the coastal environment. The majority of the pipelines used in petrochemical and chemical plants are mostly made of either carbon steel or austenitic stainless steel. Carbon steels mostly degrade in form of general corrosion, while the stainless steel parts mostly fail due to stress corrosion cracking [1]. This failure mode was generally found in stainless steel pipelines that are exposed to coastal environment. Stress corrosion cracking is the formation of cracks in susceptible metals in the presence of certain corrosive media and tensile stresses. In all cases of failure by stress corrosion cracking, the following three factors must be present: tensile stress, corrosive media, and the sensitive material [2]. This paper described the mechanism of chloride-induced stress corrosion cracking of oil tube as a result of improper material selection and lack of maintenance. Although austenitic stainless steels provide excellent resistance to general corrosion, they are susceptible to localized corrosion, such as pitting corrosion, intergranular corrosion, and stress corrosion cracking, especially in chloride containing environments [3]. In this paper, the failure mode of the stainless steel tube was found to be stress corrosion cracking and preventive procedures of such failure were provided. The failed component for analysis was the mineral oil tube which had been in service for nearly 10 years. It was made of AISI 316 stainless steel and used for feeding mineral oil into electronic part production process. The tube was fabricated and installed in the hood. The service temperature at the exterior was around 90 C and the pressure interior was 1 bar. Contaminants and stains on the surface of the tube were removed every shutdown period. During operation, the failure was detected by oil leaking from cracks.

Investigation Methods
Visual and stereo microscopic examinations were carried out on the failed oil tube. Then, the tube was sectioned and prepared for microstructural evaluation by mounting, polishing, and etching. The etchant was the mixture of 3 parts of HNO3, 2 parts of HCl, and 1 part of glycerol. The microstructure was observed under a reflected light microscope. A bulk composition of the failed pipe was determined by a spark emission spectrometer. The corrosion products on the tube surface were analyzed by energy dispersive spectrometry.

Results

Visual Examination

The cracks were oriented about 45° angle to the tube axis as shown in Fig. 1b. Dark brown corrosion products were found on the external tube surface. Cracks were found in single lines. After removing corrosion products, pits were found all over the tube surface. In contrast, the internal tube surface was smooth and free from corrosion product.

Chemical Composition Analysis

The results of chemical analysis of the tube show that its chemical composition complies with AISI 316 specification. Chemical compositions of corrosion products and the normal area are shown in Fig. 2a and b, respectively. The results indicated the presence of chlorine, calcium, potassium, phosphorus, sodium, and sulfur in the corrosion products. Significant high peak of chlorine was found in the pits.

Microstructural Analysis

Microstructure of cross section of the failed specimen as shown in Fig. 3 indicated that the tube was seamed stainless steel tube. Fig. 3a showed the cross section of the area where the crack was initiated. From Fig. 3a, micro-cracks were initiated from external tube surface, most likely at the pits which acted as stress concentrators. When the micro-cracks coalesced and became continuous throughout the cross section, they became one single visible macro-crack as shown in Fig 1b. Fig. 3a showed that micro-cracks propagated from macro-crack, this supported the argument that macro-crack resulted from coalescence of micro-cracks. Fig. 3b showed microstructure and crack morphology in the tube. The microstructure was mostly austenitic structure and twin grains typical of austenitic stainless steel. Twin grains indicated that the tube was subject to cold forming and retained residual stresses. Cracks were branched and blunt, indicative of stress corrosion cracking. In some area, it was found that corrosion attack tend to propagate along grain boundaries. Furthermore, blunt crack tip was found at the corrosion attacked path.

Discussions

Observation of the failed tube revealed that the external surface of the tube was covered with high quantity of dispersed dark brown corrosion products. Cracks were aligned transversely inclined to the tube axis. In addition, the interior of tube near the crack was smooth and free from corrosion products. This was due to the exposure to oil that is normally not corrosive.

Comparing chemical composition of dark brown corrosion products with that of normal area revealed that the contaminants consisted of sulfur, calcium, potassium, sodium, and chlorine, especially for sulfur and chlorine, the aggressive species that induce stress corrosion cracking in austenitic stainless steel. The contaminants could come from the solution inside hood, washing water, and airborne NaCl in the atmosphere. Sulfur could probably be in form of CaSO4.

Because the passive film under the rust stain was destroyed and defects were produced on the surface of the tube. These defects acted as a preferred site for accumulation of corrosive media which reacted with the base metal. The tube surface lost its corrosion protection property. This combined with the presence of high density of twin grains, residual stress from cold forming give rise to failure of the part. Since the breakdown of passive films has been recognized as key role in pitting and stress corrosion cracking of austenitic stainless steel [3], it is reasonable to correlate the effects of microstructure and residual stress on corrosion resistance to the properties of passive film.

From the above reasons, it indicated that cracking was generated from the external tube surface. The effect of corrosion attack combined with residual stresses during shaping process give rise to corrosion failure of the tube in form of stress corrosion cracking. The chloride and sulfur containing environment were the contributing factors of this failure

Microstructure analysis indicated that the residual stress was generated during shaping process as evident by high density of twin grains during rolling and welding the stainless steel. In service condition, the external tube surface was subject to tensile stresses. Then, the residual tensile stress combined with the destroyed passive film and exposure to high temperature (~90 C) corrosive media made the oil tube prone to stress corrosion cracking. The failure mode was clearly explained by microstructure analysis; cracks were generated in the rust-stained area. Cracks were branched and propagated mostly in transgranular mode. The crack tips were sharp at the primary stage of failure. After long-term service, blunt crack tips were observed.

Normally, stainless steel has a protective film that resists corrosion damage from chemical species. For the failed part, the defects generated from rust caused discontinuities in protective film. Therefore, the failure of the tube was probably caused by the interaction between the base metal and corrosive media at the defected areas followed by crack initiation and propagation. R.A. Cottis [4] said that the temperature usually needs to be above 70 C before SCC can occur. In this case, the service temperature was operated at 90 C, which was ideal for generated chloride-induced stress corrosion cracking. The higher temperature, the higher concentration of chloride that promotes the occurrence of SCC.

Conclusion
The oil tube failed by stress corrosion cracking which was induced by chloride contamination in the ambient environment. Chloride-free coating and periodic cleaning was suggested for preventing the problem. Selection of tube in annealed condition was also recommended.

เหล็กกล้าไร้สนิม (ตอนที่ 5) : ประเภทของเหล็กกล้าไร้สนิม

ถึงแม้ว่าเหล็กกล้าไร้สนิมทุกประเภท จะมีสมบัติความต้านทานการกัดกร่อนขึ้นอยู่กับโครเมียมเป็นหลัก แต่ก็ยังมีการเติมธาตุผสมอื่นๆ ลงไป เพื่อเพิ่มสมบัติพิเศษเฉพาะด้าน การที่เหล็กกล้าไร้สนิมมีธาตุผสมในสัดส่วนที่แตกต่างกันนั้น ได้นำมาสู่การแบ่งเหล็กกล้าไร้สนิมเป็นประเภทต่างๆที่อยู่บนพื้นฐานของลักษณะโครงสร้างทางจุลภาค (Microstructure) / โครงสร้างผลึก (Crystallographic Structure) ของวัสดุ ซึ่งสามารถตรวจสอบได้ด้วยกล้องจุลทรรศน์ที่กำลังขยายสูงจากชิ้นงานที่ผ่านการขัดละเอียดและกัดกรด (Polishing & Etching) เป็นที่ทราบกันดีว่า ส่วนผสมทางเคมีของเหล็กกล้าไร้สนิมที่ต่างกัน จะทำให้ได้โครงสร้างจุลภาคที่แตกต่างกันไปด้วย โดยอาจเกิดเป็นเฟสที่เสถียร คือ ออสเตนไนต์และเฟอร์ไรต์ ส่วนดูเพล็กซ์ (Duplex) จะมีทั้งสองเฟสร่วมกันในสัดส่วนที่ใกล้เคียงกัน ในขณะที่เฟสมาร์เทนไซต์ (Martensite) เป็นโครงสร้างที่ไม่เสถียรเกิดกับเหล็กกล้าที่มีคาร์บอนมากกว่า 0.3% หลังจากผ่านกระบวนการทางความร้อน (ชุบแข็ง) หรือผ่านการขึ้นรูปเย็นที่รุนแรง และโครงสร้างที่เพิ่มความแข็งโดยการตกตะกอน (Precipitation Hardening) ของสารประกอบที่มีขนาดเล็ก ซึ่งความสัมพันธ์ระหว่างปริมาณของธาตุนิกเกิลและโครเมียมที่ผสมอยู่ในเหล็กกล้าไร้สนิมสามารถใช้ในการแบ่งกลุ่มต่างๆ ดังแสดงในรูปที่ 1.7


โดยทั่วไปเหล็กกล้าไร้สนิมสามารถแบ่งออกได้เป็น 5 กลุ่มหลักๆ [5] โดย 4 กลุ่มแรกจะแบ่งตามลักษณะเฉพาะของโครงสร้างจุลภาคหรือโครงสร้างผลึกของโลหะผสม ได้แก่ กลุ่มเฟอริติก (Ferritic) กลุ่มมาร์เทนซิติก (Martensitic) กลุ่มออสเตนนิติก (Austenitic) และ กลุ่มดูเพล็กซ์ (Duplex) ส่วนกลุ่มที่ 5 เป็นโลหะผสมที่เพิ่มความแข็งโดยการตกตะกอน (Precipitation Hardening) ด้วยกระบวนการทางความร้อน (Heat Treatment)
